Flexo vs Gravure Printing for PE Bags: Which One Is Right for You?

If you're importing custom-printed poly bags from China, the first question you'll face is: flexo or gravure?

Both methods print on polyethylene film, but they serve very different use cases. Pick the wrong one and you'll either overpay on setup costs or end up with print quality that doesn't match your brand.

This guide breaks down the real differences — cost, quality, MOQ, and lead time — so you can make the right call on your first order.

What Is Flexographic Printing?

Flexo uses flexible rubber or photopolymer plates wrapped around cylinders. Ink is applied to the raised surface of the plate, then pressed onto the film.

Think of it like a rubber stamp on a rolling cylinder.

It's the most common method for custom PE bag printing in China. The plates are cheap and fast to produce, which keeps your upfront cost low.

Flexo Pros

• Low barrier to entry. Plate cost per color is roughly $30–80. A 2-color 1-side print costs around $100 in setup.
• Quick turnaround. Plates take 2–3 days to make, production another 5–7 days.
• Good enough quality. For most packaging applications — logo, text, simple graphics — flexo is perfectly adequate.
• Flexible MOQ. We accept orders as low as 5,000 pcs per design for flexo printing.

Flexo Cons

• Color limit. Most flexo presses run 3–6 colors. If you need 8+ colors or photographic detail, flexo won't cut it.
• Slight variation. Color can shift slightly between print runs, especially on thin films.
• Sometimes visible dot pattern. If you look very closely, you can see the halftone dots in large solid areas.

What Is Gravure Printing?

Gravure (rotogravure) uses a metal cylinder with tiny engraved cells that hold ink. The cylinder rotates through an ink bath, and a doctor blade scrapes off the excess. The remaining ink transfers directly to the film.

Think of it as high-precision intaglio printing on a cylinder.

The engraved cylinder costs more upfront, but it lasts for millions of impressions. The per-piece cost drops significantly at high volumes.

Gravure Pros

• Superior quality. Smooth solids, fine text, gradients, even photo-quality images. No visible dot pattern.
• Consistent color. The engraved cells deliver the same ink volume every time. Run-to-run consistency is excellent.
• Low per-piece cost at volume. At 50,000+ pieces, gravure can be 15–30% cheaper per bag than flexo.
• More colors. 8+ color stations are common. If your design has many Pantone colors, gravure handles it.

Gravure Cons

• High setup cost. Each color costs $200–600 for cylinder engraving. A 4-color design costs $800–2,400 upfront.
• High MOQ. Most factories won't run gravure for less than 20,000–50,000 pcs. The cylinder cost doesn't make sense at small volumes.
• Longer lead time. Cylinder engraving takes 5–10 days, then production 10–15 days.
• Harder to modify. Once the cylinder is engraved, any design change means a new cylinder.

Real Cost Example

Let's say you want a custom poly bag with a 2-color logo on one side, size 12" × 18" × 0.05mm, made from virgin PE material.

Flexo (10,000 pcs)

• Plate fee (2 colors): $120
• Material + printing + labor: ~$0.065/pc
• Total: ~$770 ($0.077/pc including plate)

Gravure (50,000 pcs)

• Cylinder fee (2 colors): $600
• Material + printing + labor: ~$0.045/pc
• Total: ~$2,850 ($0.057/pc including cylinder)

At 50,000 pcs, gravure saves you about 26% per bag. But you need the volume to justify the cylinder investment.

At 10,000 pcs, flexo is the clear winner — you pay less upfront and get a fair unit price.

Which One Should You Pick?

Common Questions

Can I do both sides with different colors?

Yes. Both flexo and gravure can print on one side or two sides of the bag. Printing two sides doubles the plate/cylinder cost (you need separate plates for each side) but the per-piece cost only increases slightly.

How do I send my artwork?

We accept AI, PDF, CDR, or EPS files. If your design is in RGB, we'll convert it to CMYK and send a proof for approval before production. Make sure text is outlined (converted to paths).

What about inside printing?

Both methods print on the outside of the bag. If you need inside printing (for reverse-printed bags like those used for food packaging), that's a different process called reverse gravure or lamination — get in touch if that's what you need.

Does the material affect print quality?

Yes. LDPE and LLDPE films accept ink well. HDPE is trickier — it's stiffer and the surface energy is lower, which can cause ink adhesion issues. We use corona treatment on HDPE film to improve ink bonding before printing.

Can I see a proof before production?

For flexo, we send a digital proof (PDF) and can also make a physical strike-off on actual film for an additional fee. For gravure, the proof is digital — once the cylinder is engraved, what you see is what you get. We always recommend starting with a small flexo run if you're unsure about the design.
